I picked up a pair of Pilot round Off Road lights. I'm pretty sure they're 55w, but i was wondering if they'll be ok to wire up as is, or will there be too much draw from the alternator/battery? (hopefully this makes sense...its late, I'm tired, my brain is shutting down)

55W/12V = 4.58A * 2 = ~9A at max brightness. A standard 30A Bosch 5-pin relay would be perfect. Make sure you are using at least 10AWG wiring for the power draw. Any thinner could be a fire hazard. The wire to the switch can be down to 18AWG if it is lighted.

I got my first 2 lights mounted and wired up. Now I've decided to go with another pair, so I'll end up having 4 total up front. I'm wondering if there's anything i need to different then when i did the first 2? Will i need another switch, relay, wiring, etc? Or can i just splice into the hot wires if the first pair and use separate grounds for all 4? If my math is correct: 55w X 4 = 220/12= 18.33 amps for all 4 lights.

Correct. And if you figure in a 20% load increase for safety, you'll barely be breaking 20A on a standard 30A relay. You'll be fine, but your concern here should be a voltage drop loss (which since halogens burn in a lumen output that is exponential to voltage) means you'll lose light with less volts. If It were me, I would have the single switch run to two relays, with two lights on each. Then again I love relays and guarding against voltage loss. I have FOUR 40A relays wiring off 8AWG wires on my two OEM foglamps.

Ok. How do i run bigger gauge wires on the lights? Do i just connect the new bigger wires to the existing(+/- 3") wires that come out the back of the housing? (I apologize for the seemingly simple questions) i may be over thinking it, but better safe then sorry..... With my old truck, i never cared too much about taking extra precautions with relays, bigger wires, etc. i was just waiting for that thing to die. Lol
